After the quick brilliant NON response from APE and some help from the way a Zephyr Zone member dealt with it on a 750, I did what I should have in the first place. I made my own tensioner.

Cam chain tensioner and installed cam chain tensioner

I've installed it in my bike and, wonders of wonders, it eliminated almost all rattle. The main noise I had was a very loud intermitent razzing sound. That is gone, completely. What very small amount of noise I hear is probably the primary chain, it sounds like it's from "down under". The really loud 'death rattle' that was there is now gone. Much like what happened with the KLX. I wonder just how long cam chains can slap around like that before screwing with valve timing and starting/running - or futher damage. Fortunately I'm not going to find out.

The KLX group KNOWS how bad the tensioners are on their bikes, many are going with the manual adjusters. I think the Zephyr riders who hear a lot of noise in the top end, would be shocked at the difference.

At this time I've sold 7 units for the KLX, there is a small difference in the thru bolt location, and have to make more of them. I have several tensioners ready for the Zephyr 550 now that I have verified the results.
I am selling them for less than half of APE's price... $25.00 plus flat rate shipping, $4.95 U.S. or $12.95 for thw world.
